Thanks, I've just ordered the fluid off Ebay. I've just checked the gearbox, the existing fluid level is well above the maximum mark. Could this be a factor in the problem I've been having? Obviously I'll refill to the correct level but could have to much fluid in have caused damage?

Are you aware that when you check the level, you shouldn't screw the filler plug dipstick back in, but just drop it onto the top of the threads? It's probably not a good idea to overfill the gearbox fluid but I don't imagine that it would cause damage.

Yes just resting the dipstick on the threads. It was well above, a good inch. Maybe the previous owner screwed it in, hence the over fill?

Maybe, although some folk do seem to be in the habit of putting a little bit extra in "for luck". I doubt it will have caused any damage though, as I understand it the gears simply run in a bath of ATF which acts mostly as a coolant, so there shouldn't be similar issues to overfilling an engine, i.e. damage to seals.

It's very unlikely that a gearbox handling the relatively low power output from one of those little Mitsubishi twins will have suffered any significant mechanical damage, but, strange as it may seem, the oil itself will have degraded slightly more rapidly than normal, and it won't have done the seals any good either, especially the one behind the half coupling on the output shaft. Overfilling does tend to make transmissions of any sort run a bit hotter than normal due to more heat being generated by the increased churning effect from the rotating gears being more deeply immersed in the oil. The higher temperatures will oxidize and thicken the oil, and tend to hasten the normal age hardening and degradation of the seals. After flushing out the box and refilling to the correct level with fresh ATF, it's possible it may develop a leak from the output shaft seal, but we can address that problem when and if it happens.
